The only gear drive motors i have heard of were the 4ja1 & 4jb1. I thought all 4jg2 motors were belt drive

have you still got the old injectors? How many holes in the bottom of them?
Very few markets got the gear drive 4jg2 Aussi was one. The gear drive 4jb1 is far more common and Im wondering if you got a 4jb1 by importers mistake and now have 4jg2 injectors in it. The heads on these are so different that the wrong injector will not work correctly.
Also when you had the head off what shape was the combustion chamber

It sounds like there is some air being sucked into the injection pump along with the diesel. The hand priming pump often develops a leak, as do hardened rubber fuel lines. I rigged up a 12 volt fuel pump on mine to ensure that bugger all air gets into the system, it works well! I have seen a diesel blow clouds of blue smoke when the injector lines were put back on wrong,it's really easy to muck up on the pump end, the engine still ran though, just not very well. I can check out my injector pipe position on the pump if you don't have another to copy off!
